Mechanical engineering design specializing in end-to-end product development.

About

I’ve always been an engineer at heart, and I’m grateful to have realized my dream to make a career out of designing, tinkering, and optimizing. My experience as a consultant, developing flagship products for high profile clients, has allowed me to cultivate a variety of skills and acquire the tools I need to take an idea from early concept through validation and production.

What makes me a unique candidate is my undying commitment to quality and the intangibles, never forgetting or compromising what makes a design special, whether it’s for a one-off prototype or high-volume product. I love the entire development process, and I particularly enjoy working with talented and dedicated teammates to create something special and learn along the way.

Successful Product Development requires a unique ability to turn ambiguous product ideas into finished solutions. The timeline for development is often ambitious, the parts need to be engineered to withstand user abuse, and the design must be robust enough to assemble and perform properly, whether it’s the first or the millionth unit made.

What I offer:

Product Definition. Through extensive experience guiding clients through the process, I’m great at generating requirements documents and scoping work to guide development without hindering creativity or innovation.

Concepts and Architecture. I love the front-end of projects more than anything:

  • Modeling concepts and prototyping quickly (3D printing, machining, casting, prototype molding, etc.).

  • Collaborating with ID and UX personnel to fully realize their design vision.

  • Developing and narrowing mechanical architectures to provide a solid foundation for the design effort.

  • Identifying creative, yet feasible, solutions by both respecting and questioning manufacturing convention.

Design. I possess a rare level of attention to detail. From concept cartoons to polished part CAD, I love modeling and demonstrating thoughtful design. Noteworthy experience:

  • Complex CAD modeling in large teams, using surfacing and master modeling.

    • Served as CAD admin at Synapse, maintaining the department workflow and defining best practices.

  • Consumer electronics: miniaturization, high volume production, electromechanical assemblies, PCB layout and integration.

  • Broad knowledge of relevant Interface (tactile, capacitive, vision-based, haptics, audio) and Indication (Displays, LED matrices, light guides) technologies.

  • Production-quality CAD and drawings using GD&T, First article inspection procedure and reports, manufacturing SOPs.

Analysis. It takes more than a clever idea to make something great. I support my designs with thorough analysis to ensure a good result:

  • Calculations: stress and fatigue analysis, fluid dynamics, sealing, motor specification, plastics creep, spring design, screw force/torque, etc.

  • Simulation: FEA, motion analysis, mold flow.

  • Statistical tolerance analysis and assembly simulation.

Manufacture. Great design relies on a deep understanding of what is possible in manufacturing. I have:

  • Engaged directly with manufacturers in the US and Asia for molding/assembly.

    • Worked onsite with both back-alley and multinational molders.

  • Conducted molding studies, informed by statistical dimensional analysis.

  • Validated parts using CMM, OMM, Laser scan, and other metrology methods.

    • Supported IQC departments to automate and streamline measurements.

  • Interfaced closely with assembly workers to optimize workflow and “Takt” time.

  • Created assembly jigs and test fixtures.

Testing. The parts never lie. I have experience testing and troubleshooting everything from barely visible components to large, trailer-mounted parts. Highlights:

  • Developed Synapse department Test Plan template.

  • Guided reliability testing for high volume products: drop, ingress, chemical, HALT (accelerated lifetime).

  • Performed methodical part and device Failure Analysis of both mechanical and electrical components to identify and address design flaws.

Product Development isn’t just consumer electronics. I’ve been lucky to have a diverse set of projects and clients that have allowed me to develop a broad range of skills and interests, including Machine Design:

  • Mechanism design, often targeting premium aesthetics and user experience.

  • Power transmission via gears, belts, keys, couplings, etc. and comprehensive structural analysis.

  • Design for ultra high vacuum, including robotics applications for semiconductor fabrication.

  • Custom high-speed seal design with dynamic fluid transfer through multi-port rotary union.

  • Bearing analysis and specification, including detailed analysis of bearing fit, support, and preload.

  • Extensive experience fabricating metal parts via machining, grinding, EDM, welding, finishing, and painting.
